Custom grill process w/ lots of pics

Some guys here have been PMing me about my custom grill. I did this mod myself, and I have some pictures of the process; so, I decided to post those here for inspiration and reference. Sorry if you've already suffered through this on the .org, otherwise enjoy...

First I cut out the "bars" that I wanted to eliminate.

Next I cut out the little "speed bumps" on the bottom and middle bar. I don't have a pic of this part, but I basically just used my Dremel to clean everything up.

Next I affixed flexible plastic pieces wrapped in foil to act as a mold on the top surface of the bars. I also had to bend and clamp a piece around the top of the logo because that had to be removed with the bars.

After the two layers of fiberglass set up and cured, I removed the molds and was left with a pretty smooth surface. 'Glass doesn't stick to tinfoil :wink:

After finishing the surface with a thin coat of body filler and primer it's ready to be painted.

The plastic mesh was affixed using wire ties attached to the back of the grill with polyester resin mixed with milled fiber.

Ta-da!

It mounted back up just the way the stock one came out.

Great job!

On your mold, how long did it take you to sand smooth, did you use lots of body filler. and was it easy to fit your grill back in place or was it slightly bigger then stock and hard to refit back in place. that way if someone does what you did they'd have an idea of what problems they might run into. I'm planning on a emblemless stock grill my self but I need another grill. before I can start the work.
